meh... just gutting a cat just ruins the velocity of the flow. its much more effective having a straight pipe that is the diameter of the piping. a hollowed out cat leaves too much space in the middle of the exhaust system which will cause turbulence.

btw... all aftermarket cats are high flow. I dare anyone to prove me wrong.

to the OP: get your cat replaced again. If its a defective cat, then you got lucky. otherwise I suggest you do some crazy maintenance after you get a new one.

The melting of the catalyst is probably caused by running too rich. When the mixture is too rich hydrocarbons are being in the converter and get it too hot. I would suggest new O2 sensors.

As to replacing it, Walker makes a converter for ~$150 that will bolt up. Replacing it at home is possible by the approach suggested in another post. Unbolt the exhaust system and drag it out from under the car. The six nuts and bolts that connect the converter to the exhaust system will be all rusted up and difficult to remove. I split the nuts with a chisel and hammer and then they would come apart. The Walker converter comes with one gasket and the other one is a sealing ring which you can obtain from a parts store. Felpro makes one.

On the Walker website the part numbers for a 90 Legend coupe are:

15617 converter
31354 gasket

You need one 31354 and the other gasket comes with the converter.

You need to check that these are the correct part numbers for your application.

That's good news. What kind of spark plugs did you get?
